I had the same year bike as you, it keep dying, etc. just like yours, Hogdoc pointed me to the ring terminal as they were to thin that year; I replaced it, the breaker (and the hot wire going to the starter and back just for kicks), I've not had a problem with it since. You can get all the parts from NAPA or whatever name brand store you have there, or you can get them from Harley for a few bucks more, but they will try to tell you it's all kinds of other issues. I almost gurantee that's your problem, its a cheap repair to try before you sink anymore money in it.

I found out from HD that this was a defective part that was recalled in 2004 due to deaths caused from power losses. None of the dealers would install it for me since I purchased my bike privately, however they did sell me the New 50 amp circuit breaker which I installed in less than an hour. Attachment 190293
On a personal note I would go back have them do the research. I don't know what the recall involved other replacing the breaker. If it also involved relocating said breaker insist on them doing the work per the recall. If they won't check for you call MOCO (yeah I know a PIA) and ask them if it was performed on the bike or not.

Hey Stig. No it hasn't shown any signs of overloading. Let me back up a little so you can get a better picture, after the second time my bike just stopped it blew the PCIII and the Stator. I replaced the Stator and the PCIII myself and it ran good for a bit and blew a third PCIII. I talked to HD and they explained to me about the recall 0113. A HD mechanic explained it to me that due to the heat from the header the spring inside of the circuit breaker gets weaker and weaker. Also he said each time it popped it may open and close a couple of times before it stayed open. Which explained why it would quit, come back on, then quit.He said it could cause a surge in my system, blowing the PCIII. After I replaced it with the 50 amp it has ran flawless for a year. Then all of a sudden I get in stop and go traffic and out it goes again. I believe it is heat issue on my Circuit Breaker. If it was overloading I would 've noticed it sooner do you think? Thanks guys for all of the input on this! Hey BBStacker, thank you for the heads up on making them check that recall. The 2 dealers I deal with just didn't want to schedule me in to do this repair..sad thing. Newhog, I would like to see some pics of how you relocated the Circuit breaker. My right side cover area is pretty full, except under the ECU, I suppose with a little care it could be done. I would also love to see some pics on beefing up the hotwire and rings, since I am going to perform this surgery myself! Again thanks a lot to all of you who took the time to reply, which is more than I can say for the local HD Dealerships. Oh yeah, what is a parade fan? Is that some sort of external motor fan? I would like to see that as well.

That breaker from my dealer was like $10. On the recall 0113, HD told me to mail the old one to them with the receipt, and they would reimburse me. The 2 HD dealerships I deal with are obligated to replace it, they just didn't want to schedule me in to do it, then acted all sh@#% about it. I replaced mine myself in like an hour.

Had the recall done in 07 when i bought the bike with 4000 miles on it. Last year, in stop and go construction traffic it died. After finding out the PCIII was shot found the ECM fuse was blown also. Put new fuse in plus new PCIII and so far so good. Leaving fo Colorado in a couple of weeks and not certain about PC, so i'm going to remove the PC and replace it with the FI2000 that i ran trouble free before the PC was put on. Just for my own piece of mind.
