Morning gents!

@QC - who did you get the rebuild kit from? Those bushings are cheap and available (in some cases) on Amazon and could be had same day maybe. Or maybe run to the dealer?

I had a couple of pieces that didn't fit quite right and had to order others. Then I fell into an OCD fit and tore the forks apart again because I was certain I forgot to put the rebound springs back, even though they were nowhere to be found. I reasoned that some parts were missing from the PO's work, so maybe those were too and I just somehow forgot them. Turns out they were present and accounted for. Nothing like draining that nasty smelling fluid and tearing everything apart for no good reason.

Morning, Bob!
The rebuild kits are from Harley. Neither the bushing that came out of the old fork, nor the new one from the kit will fit. Gonna have to run to Harley and get at least one kit, I'm sure I ruined the seal trying to put in place with the seal driver. The other one went together like Ma and Pa and is on the bike. Hoping like hell the seller does the right thing and sends me a leg without having to dismantle what I've accomplished so far.
I know, hope is not a strategy.

Oh! So it's not the bushing but the fork lower? That's not good. I actually had that same concern. I bought some take off lowers and like your situation, one went together right away. The other one not as easy. Regardless it was a tight fit and it worked. But not before I ordered another bushing set to see if there were any differences in fit. By the time I was done I had ordered 3 different kits and used parts from each. I felt like Clint Eastwood in The Good, The Bad, and The Ugly when he goes into the gun shop and builds one gun out of three. But in the end it all went together very well and the forks should be much improved over before. They had about 4 ounces of liquid tar in them vs the 11.1.

Curious - how much old fluid came out of your forks?

About 22oz. Yeah, I'm pretty bummed right now. We'll see what happens.
And it was Eli Wallach that did the gunsmithing. Just sayin. And the analogy fits.

It will get worked out Greg. I'm sure of that.

Damned if you're not right. I've only seen it 800 times. I guess I'll need to watch 801 this weekend to get back on track.
