The frame changed to a rubber mount motor in '04.
'04 Sportsters have a 3/4" rear axle. It's the only year rubber-mount that has that axle size and the swingarm is particular for that '04, too. Not a big concern, other than it can be difficult to find axle nut covers.
Other than that, and I think the '06 has a clock in the speedometer, there's no difference. We just sold the OL's '04 1200C and I have an '05 883C. Besides gearing in the primary, 883 and 1200 Sportsters share the same components.
Axle sizes by year:
08-up both axles metric (25mm) and 6205 bearings.
05-07 3/4" front 1" rear
8?-04 ¾” front and rear - However, taper bearings are used up to 1999 and ball bearings started in 2000.
Who has what? You gotta '06 and your brother bought an '04? If you need an Owner's Manual for the '04, I have one laying around (it's not the Service Manual).
