Why not just smooth over the crack with some JB Weld? When it's dry you can wet sand it smooth to the contours of the throttle body. Since it's already cracked, what do you have to lose?

Ever use JB Weld? The two part two tube mix ..... not the roll.
That stuff is magic. Grind out that crack a bit, give the weld something to hold to. Mix up a small batch and spread it on. When it cures, sand it smooth.
Years ago I used it it on a cracked cylinder on 3.8L V6. Held over 60000 miles.
I got the SE stage 1 round a/c and was installing it and I also saw that gap I did notice there was two gaskets wondering if the second gasket is the one that fills that gap up. But after installing I got the crack as well.
I still have not seen any info of why or what is done wrong. I followed the directions to a T. Is there instructions missing from what HD gives with the parts.
Seems odd that something thats a bolt on would cause such a headache. What does the dealerships do to prevent from the crack issue? Is there something else that needs to be done its not clear and still have not seen what people have done to avoid the crack other than let the dealership do it.
Kinda lost too on this one as I cant understand how this could crack in the first place there's got to be something thats not correct or missing in the instructions.
I found that the instructions (and to be specific the diagram) are misleading. The diagram still shows the bracket (U-shaped) that was holding the stock intake, but somewhere in the text you'll find that you have to actually leave this part out. Once you remove it, you'll find that the gap disappears.
As to your cracked throttle body: see how bad the crack is. Mine was all the way through, but if it is just a surface crack you are good for a while. If not, try and find a second hand one. Mine came of a nightster, same part. Works fine.
Read this and it gave me the incentive to try it out on 2016 Iron. I tightened the air filter element screw to 120 in -lbs instead of 60 in lbs. The induction module cracked and the backplate cracked. I sanded using a dremel, scored with a razor blade, and jb weld. So far so good. I will replace the whole induction module once the engine needs maintenance.
