Hey guys. I know this is an old post but im thinking about cutting my cam cover too. I have a 2000 sportster. Has anyone done this without removing the cover? Will i have to tap and fill a hole on the bottom of the cover as on other year sportsters? Any advice would be appreciated.

I agree. First, the only way to cut it on the bike would be with a cut-off wheel. You're going to have aluminum dust going everywhere with that. Unless you can hermetically seal the rest of the bike it will be into everything. Second, the oil pump and oil lines are right behind the lower part of that cover. It would be near impossible to trim the cover without cutting into those and probably ruining them. Third, depending on your exhaust and controls set up, you're probably going to have to pull all that stuff anyway. Pulling the cover from there really isn't that difficult. It's not a quick process but it's not a tremendously difficult one either. IMHO.
