Any Touring with the Sportster 1200 Custom?

On the reliability issue, reading everything I can on the touring bikes, and I have to admit all the issues with the compensators, is a little concerning. My only thought is I will be riding mostly the sportster (solo) and using the touring bike for two up.

Matching different size hoses is a non issue with all the various T fittings out there, but I get your angst. It really does not alter the function of either. You might be into a shock issue. Maybe a set of 1" taller than present, but touring air shocks. Then they can be adjusted for the load easily. Cheaper than an overhaul or new bike.
By the way, talk about polar opposites, the Pan Am or the Softtail. Two totally different worlds. Not sure of any other brand I would recommend, MAYBE a beemer (as opposed to the Pan Am) but ONLY because it will be a first year model. But hey, someone has to be the guinea pig!
Yea your use of the aux tank is almost exactly how I use mine on the truck, when towing or empty. Sometimes I stop and top em off, sometimes I run them both to near empty and keep rolling.

If I was you I’d rebuild the sporty with a hammer kit and be on my way.
If you currently look on the market today I don’t see anything as reliable as the air cooled 1200 mill.
No water pumps to mention of, No sumping to think about on a long haul, just a reliable little thumper that’ll get you from A to B with little fuss and fanfare.
And if you really think about it , Harley’s track record of new engines released to the market is questionable at least.
Hey it’s your dime but the 883 / 1200 engine has made its bones Since 57 and still going strong.
