You ain't alone...
JC,
Right now, I can offer nothing to help you, but I do want you to know that yours is not an isolated situation. I'm currently working on a friend's '06 Softail Classic. Dealer mech's at two diff. places unable to work it out. This bike will just die and then after turning the switch off and back on, it usually will start and go. When it dies, all electrical goes off. Speedo, dash lights..everything.
We have traced about every wire (and I mean EVERY wire). Around the front of the battery, we found a couple between the batt and the box that were almost worn in two. Repaired them, but got no relief.
When my friend was riding, he got to jiggling around on the ign switch and almost immediatly got the bike to die. We thought, then, that the switch must be bad. An HD mech had told us that this wasn't uncommon on this model. Changed the switch and the bike ran great. Then last week, buddy went to have a new tire put on and on the way home..same stuff!
Being a fuel injected, computer controlled bike throws me off. I could find my way through it if it was carb'ed and had a standard ignition module.
This problem does seem to be heat related. The hotter the engine, the more trouble. One tech suggested blowing a hair dryer/heat gun around under the seat or wherever wiring was found and see if we could make any difference.
So far, we're still looking. I am on the trail, though, and I don't give up easily! I'll keep you in the loop with what we discover that works and what doesn't.
The next things I'm going to look into are: if there's a master circuit breaker that's going faulty. Also, I want to look into the "bank angle sensor". If you didn't know, that's a switch that senses the lean of the bike and shuts it off if the bike were laid down. When this happens, you just have to turn the ign off then back on and the bike will run. Sound familiar? I wonder if the sensor were bad/loose could it be causing the trouble?
I'll check this forum every day or so and see if you learn anything or if I can shed any light on your situation.
Be careful out there...there's crazy people in the world
