one....I know everybody is sick of me talking about it, but that is exactly what I did. You can pick-up a good 5-speed gear-set or an entire tranny off e-bay or other places pretty cheap. Better do it quick....as the 6-speed gear-sets continue to go south...the spare 5-speed gear-sets may get harder to find.

Mine was a JIMS/Baker as I mentioned above, but it looks like around 35K is all you can expect out of some of these things. I carried mine 31K, before I finally pulled it for fear of catastrophic failure.
I have asked before if anyone knew who actually built the MOCO units. I have heard both JIMS and Baker....so I don't know. I suppose it really doesn't matter. You do see more-and-more post about these 6-speeds failing across the various forums at around 30-40K and even sooner. I know both JIMS and Baker are reputable companies....maybe they are trying to do something with these transmissions that just can't be done.
All I know is there are thousands of old 5-speeds still running around out there with over 100,000 miles on them. I fully realize the desire for that other gear and I enjoyed my 6-speed for as long as I had it. I just was not prepared to try another one of anybody's brand and I was lucky enough to have the choice to reinstall my 5-speed. Guys that have the factory 6-speeds are just stuck with having to replace it with another 6-speed gear set, which may go out again in another 30K.
Maybe some mad scientist will come up with a 5-speed gear set for a 6-speed case. That would be one less shift-fork, a pair of gears and a hand-full of bearings to not worry about. They could even make the gears and bearings larger for added durability.
Okay Baker and JIMS....here is another chance at a new product line for you to consider!

Baker has a new product line to fix this... The DD7- 7 speed conversion!! If you want to spend another $3000...

The noise is definitely coming from the transmission. On the second visit to the dealer, the dealer thought it was also due to a loose heatshield bracket. Bracket tightened, noise still present. When the clutch is engaged the noise/rattle stops. HD states that the company has received similar complaints/inquiries and according to HD the sound is not a problem per se and it is normal. I guess abnormal noises constitues a well engineered piece of machinery.

Pewter, I knew that when you put all the !!! and the.... in the message. He!!...never would I let those idiots "fix" my problem with another $3,000 problem either. I was being sarcastic about the Peterbuilt too, but give them enough time....and they will come up with one. Mybe they will have an 8 or 9-speed out by the time all the 7's start falling apart.
Where are all the 2-speed power-glides when you need them. (I bet oldmsocko will know what I am talking about).

trans noise
I have a 2008 Road King with the 5th gear whine, at 30,000 miles I kept hearing a whine noise in all the gears kept getting worse. Drained the oil and lots of metal chips in the oil, by the way, drain your oil yourself, that will tell the tail of what is going on inside your transmission, some small metal flakes are normal but larger diamond looking flakes and you're in trouble. Anyway, I had the two trap door bearings go bad, one week out of warranty, in neutral the sound was bad, pull in the clutch and stop the shafts from turning noise stopped. I went with a Jim's Transmission rebuild kit and a Baker F6F kit to qiuet the 5th gear and has 30% heavier bearings and couldn't be happier. Do your homework and drain your own oil and see for yourself ! Good Luck !
