Slightly warming the exhaust up or penetrating oil can help ease the process. Also, wrapping replacement fiberglass matting with clear packing tape will help hold it in place when reinstalling a baffle. It should be an easy process but I realize that is not always the case. Glad I read this post. I had 1.5's from dealer when I bought the bike new. Changed out to 2.0's last year with no problem at all. At the time I thought about removing and cleaning once in a while, you know how that goes. Just **** canned the old baffles last week as I am packing up to move. Think I will check them anyway this weekend.
