I've spent years looking for a cool Grim Reaper derby cover. I've bought a couple online, and they were nice, but weak, and always cracked, not to mention they weren't exactly the design I wanted. So, I finally decided to just make one myself!
First I ordered a 6" round automotive decal with the design I wanted (I sent them the design, and they made the decal).
Then I bought an 8" square piece of 3/8" thick 6061-T6 aluminum plate, traced out my original derby cover, drilled and counter sunk the holes, and shaped it on my belt sander, including beveling the edges to 45 degrees.
Next I painted it with Harley Black Texture paint, and applied the decal. Finally, I clear coated it with a 2K clearcoat, and let it cure for 8 days, per the instructions.
Today, I installed it, went for a good long test ride - NO leaks, and this is the final result. I LOVE it!! It's exactly what I wanted, and I'm pretty proud of myself for coming up with the idea and executing it (even if it isn't "perfect").
