I am little confused here guys?
Without a tach, I cannot be sure of my rpm's, but when I started notice the problem I did check the owners manual. The speed and gears that I am seeing the condition are AFTER the recommended shift points of the factory. Are you stating that the manual is suggesting shift points that damage the internals of the motor? Seems like if it says I should shift at that point, I can cruise at that point?
Now, don't get me wrong, I normally shift above the recommend shift points (talk about some grandpa driving shift points!). Can you estimate at what rpm's the factory is recommending shifting at?
1st to 2nd 15 mph
2nd to 3rd 25 mph
3rd to 4th 35 mph
4th to 5th 45 mph

When I picked up my '05 FLHTI, the mech told me to stay away from anything below about 2K for extended periods as that was "lugging" (his words not mine) "these big v-twin motors." (Again, his words not mine).
If I drop below about 2500, I down shift. It's not a car with a big ol' V-8 like my corvette that purrs at 80 MPH at 1800 RPM, it's a motorcycle, and if you look at the charts, they're made to run a little higher in RPM.

Just talked to the shop this a.m. As suspected the mech. found no codes. However, after checking the fuel pressure across the rpm range he did find that below 1600 rpm fuel pressure was dropping well below the low end of the acceptable range. His words were, "This will cause the bike to run way lean which will result in misfire, bucking, backfire and may even cause it to quit on you". Exactly. Ordered a new fuel pressure regulator which should be in first of next week. He felt pretty confident that this would cure the problem. I would tend to think he is correct. The problem has gotten progressively worse over the past 4 or 5,000 miles. That would be consistent with a fuel pressure regulator that is gradually failing.
SoftailMatt05, it may be worth it to have your local shop do a fuel pressure test if they haven't already done one.
I'll let you all know how the thing runs when I get it back.

Fuel pressure regulator...now that makes sense!
It'll be a couple weeks till I get it back in the shop, but will have it check and may just try and see if they will just replace it anyway!
I'll let everyone know! Have to get these gremlins out of the way, need to spend my time picking out chrome....
