Couldn't you just mill down the inside area where the pinch bolt goes on the lever so that it could close more, or am I missing something?

The problem there is that it won't clamp around the shaft much more than stock and so it won't grip.

I'm not sure I have a clear understanding, so I'll take your word on it. It's because the shaft is that worn?

I have already paid a Harley stealership $650 here in UK to fix this problem before. I supplied a new shifter lever . He had Primaries off (I think) and it appeared to be well tightened at the time. After a couple of months it came loose again. That is one of the reasons, amongst many others, that I spanner myself now! I think the factory shifter has limitations when tightening due to nature of the casting and design. 2 bolts each side of the shifter lever instead of one on the side would have been a much better design. Will probably go for welding it on now as Spanners suggests or I might ask the guy who welded my frame to make something up similar to "better fit" one.

Not sure of the exact position of the lever on splined shaft before welding.
Any ideas?

This lever was loose on my old Heritage. I removed the allen head bolt and put in a regular hex head bolt, blue locktight, and tightened it but real good. When I sold it a year and 7,000 miles later it was still gutentight.

I've replaced my trans arm once, thought if it happened again I would make a flat on the shaft, drill and tap the arm for a set screw or dimple the shaft for the set screw. Not looking forward to having to do it.
