Sorry I haven't posted lately, I had the joy of getting my first colonoscopy on friday of last week. If you haven't had one yet, you are in for a real treat. Anyway, I'm back at it and have the right side mold 90% done. I had forgotten to allow room for you guys with the chrome axle nut covers, so I had to do some work on the left one too.
I will be forming the first pair tomorrow, and then work on the patterns for the cordura.

OK, progress report-
We have most of the patterns done and are tweaking them. One of the hardest pieces to make was the expanding section (shown in forground) with the zippers tapering in. Right now we are waiting for our suppliers to get back to us on the foam filler that Harley used. It is sewn in-between two pieces of the cordura in 3 places per bag to firm it up. At first I just thought it was 1/4" packing foam similar to what we use when shipping the bags, but when I got 1/4" samples from two different companies, they were way more flimsy than the stuff Harley used. So I contacted a foam specialist company today, and they thought they had what I wanted and are shipping me out a sample today. If it is what we need, then we will have them ship us a batch. As soon as that comes in, we can sew a bag complete and post a picture.
