What do you plan to use for trimming up the penetrations??
I used a combination of high speed die grinder, chain saw file,
flat file, Barlow Knife for the easy ones bored with the hole saw.
The resin is ugly to work with.
Took longer than I woulda thought.
I only had two straight lines to deal with,
they were harder than the round holes and the radiuses.
Post up some pix and thoughts when you do yours.

I matched the radius of the pulley, trimmed the bottom so its level with the bottom of the belt,
and cut out some of that triangle. I didn't do any slotting, like you said it would be time consuming, maybe someone else will attemptto do itwith a router set up.
I used a die grinder with a 3" fiber cut off wheel, and a file type bit in the die grinder, cleaned up all the edges with a Dremel with a sanding barrel.
I traced the pulley radius onto a piece of card board and taped it on to the belt guard as a guide, put a scribe mark on the front of the guard right where the bottom of lower belt was, then used a straight edge and ran a scribe mark to the rear of the belt guard. For the triangle I just eye balled it.
Seemed like a lot of work for something that doesn't stand out that much, putting in the holes or slotting does make more of a difference.

The camera is a little pocket camera, Canon Power Shot SD550, it takes pretty good pictures but I usually shoot a lot to get one good one.As you know photos don't do any of these bikes justice, they always look so much better in person.
