Yup, you done all the band-aid fixes so it sounds like it's time to rebuild. I had a problem with CV performance parts that a PO installed in my carb. I could never get it fine adjusted for the full throttle range. After the third time through the carb, I decided to put it back together with OEM parts and the Sporty needle w/two washers. It runs much better with the HD parts than the CV parts. I still have a bit of a rough idle but I am thinking that I need to adjust the float again and maybe drop a size with the jet (it has a 48, thinking 46). I hadn't thought about an intake leak although I replaced the gaskets not that long ago. Need to check that also.

 

Well I rebuilt the carb and it's running like a top now! Fires right up no popping or sputtering at all. Thanks for the tips and advice!
